What is Resistance Welding?

1. Basic Concept and Working Mechanism of Resistance Welding

Resistance welding is an efficient solid-state metal joining process. With coordinated control of force and electric current, resistance heat is generated to join metal components within milliseconds.

Working process: While high current is delivered to the welding zone, localized forging load is applied at the contact point of workpieces. As electric current passes through the mating surfaces of parts, heat builds up from contact resistance and partially melts the metal at the interface. Under sustained pressure, the molten metal cools and crystallizes to form a dense weld nugget, creating a permanent strong bond between two metal pieces.

2. Four Core Conditions for Consistent Resistance Weld Quality

Four key process variables must be controlled to achieve sound and reliable resistance welded joints:

  1. Force: Clamps workpieces tightly to ensure intimate contact between metal surfaces. It suppresses molten metal expulsion and completes forging as the weld nugget solidifies. Many production failures stem from insufficient or fluctuating force.
  2. Welding Current: The source of heat. Current flows across contact resistance to generate thermal energy required for localized metal melting. The magnitude of current directly determines whether a valid weld nugget can form.
  3. Weld Time: Governs total heat input. A common misconception on production floors: technicians tend to simply extend weld time to compensate for poorly tuned parameters. This practice cannot fundamentally eliminate welding defects and may lead to overheating or burn-through.
  4. Temperature Control: Welding electrodes heat up rapidly during continuous operation. Closed-loop water chillers are required for effective electrode cooling to stabilize temperature, preventing excessive electrode wear and surface burning on workpieces.

3. Main Types of Industrial Resistance Welding Processes

Five widely adopted resistance welding technologies in industry:

  1. Spot Welding: The most prevalent method. A pair of opposing electrodes concentrates current and pressure at a single point to form individual weld nuggets, extensively used for sheet metal assembly.
  2. Projection Welding: Similar in principle to spot welding. Heat concentrates on pre-stamped projections on workpieces. Multiple joints can be welded in one single pressing stroke, ideal for fastening nuts, studs and other standard fasteners.
  3. Seam Welding: Uses rotating copper roller electrodes. Workpieces are fed continuously to produce continuous or intermittent leak-tight weld seams, commonly applied on components requiring sealing performance.
  4. Resistance Butt Welding: Used for end-to-end joining of wires and rods. Heat generated at contacting ends realizes full bonding of the cross-section.
  5. Flash Welding: Suited for end joining of large-diameter or heavy cross-section workpieces. Flash occurs upon initial contact of the two ends, followed by upset forging pressure to finish the weld.

4. Key Advantages of Resistance Welding

Compared with arc welding and other metal joining technologies, resistance welding offers notable benefits:

  • Fast cycle time: Welding finishes in a split second, perfectly suited for high-volume automated production lines.
  • Reliable joint strength: The formed weld nugget delivers stable mechanical properties and high load-bearing capacity.
  • Low consumable cost: No shielding gas or filler wire is needed during welding, reducing recurring consumable expenses.
  • Automation-friendly & easy operation: Less reliance on operator’s personal welding skill. It can be readily integrated into robotic jigs, ideal for automotive and new-energy sheet metal production lines.
